New Sustainable Structures for Existing Products

The Challenge

An end-user client wanted to transition to more sustainable packaging structures while maintaining their current shelf life and product integrity. Their products had strict material restrictions, making a simple switch to recyclable or mono-material structures particularly challenging.

 

Our Approach

We began with an in-depth discovery process, gathering detailed information on:

  • Current packaging structures and suppliers

  • Material data sheets and barrier requirements

  • Product ingredients and shelf-life performance data

  • Packaging equipment and filling processes

  • Target markets and future geographic expansion plans

 

The Solution

Armed with this information, we engaged multiple qualified converters under strict confidentiality agreements. We challenged them to develop sustainable structure recommendations that would meet the client’s demanding performance criteria.

 

Each proposed structure was rigorously evaluated and ranked on a 1–5 scale across key factors:

  • Sustainability (recyclability, mono-material design, recycled content)

  • Runnability on existing equipment

  • Barrier performance and shelf life

  • Cost competitiveness

 

We also coordinated with the client’s third-party shelf-life testing lab to ensure new structures could be tested using the same protocols for direct, apples-to-apples comparison.

 

The Outcome

We delivered a comprehensive report to the client, including:

  • Detailed profiles of each converter

  • Side-by-side comparison of all proposed structures

  • Ranked recommendations based on technical, commercial, and sustainability criteria

 

The client selected a new converter partnership based on this analysis. We facilitated the initial introduction and then stepped back, allowing the client and converter to build a direct working relationship while remaining available for support as needed.

 

The client successfully transitioned to a more sustainable packaging structure without compromising shelf life or product protection. This project enabled them to meet internal sustainability goals while expanding into new geographic markets with confidence.
